The BMS sampling harness is the "nervous system" of an energy storage system, carrying every cell's voltage and temperature to the management board. With dozens of branches and hundreds of crimps, one bad point means drifting samples or failed thermal warnings. Here are the key rules.

1. Color coding: make sequence visible

Sample points are color-coded by sequence (red, orange, yellow, green, blue, violet, gray, brown, black, repeating) or marked with colored tubes and labels. Good color rules drive assembly errors toward zero.

2. Temperature branches: NTC handling

NTC thermistor branches need sealed insulation and pull-force checks; sensor placement determines branch length. We test both continuity and resistance on every branch.

3. Crimping: height is the core parameter

Sampling terminals are small cross-sections (22-26AWG). Cross-section analysis on first articles, then pull-force sampling in production; crimp height tolerance typically ±0.02-0.05mm.

4. Testing: 100% continuity is the baseline

Every harness must pass 100% continuity and mis-assignment testing with fixtures, plus batch withstand-voltage tests (commonly 500V/1min). Sampling-only inspection buries risk at the customer's line.

5. Traceability: lot numbers end to end

Labels carry lot, station and date, bound to incoming material lots. Traceability is a near-certain audit item for storage customers.
